Did you purchase the design or get it free somewhere? did you digitize it? Have you tested it on similar thickness of fabric before trying the potholder?

Okay forgive me for asking all the questions... only way to try and find out... was the test sew hooped identically? Was there any shifting of the potholder? When was the last time you cleaned under the plate? could there be broken thread or lint in there? did test sew show ANYthing unusual? Is the design thick? as in dense? Are the knotting and jams over areas like a quilted spot where there might be more thickness then in the rest of the area?

Since you've done one before, my suggestions probably won't help. But these are the things that come to mind, because the only project I've done that didn't turn out well, was one that wasn't stabilized correctly. My first idea is I'm wondering if things are shifting because of the pins. Do you have a basting stitch you can use...there are some free ones available online.

Second, have you tried something like Sulky Sticky-Fabri Solvy, as your stabilizer. It eliminates the need for an adhesive spray, and I use this quite a bit. That would also eliminate the pins. I've used this for "in-the-hoop" items, and it works really well.

i think I found out my problem when threading the top thread need to check tension.

this is what i am doing i did a potholder i hooped the stabilizer then i spray the back of the potholder with the sticky stuff centered the potholder on the stabilizer
i am doing a flur de lis with 3 colors the first color which is the center does fine the second color does fine but when i get to the 3rd color all hell breaks lose. i am trying to do a third color which is in between the 1st and 2nd that is where the machine starts telling me i have something stuck in the machine or something wrong with the needle i check everything the needle the bobbin rethread the thread change the needle. is this to thick how do you change the bobbin tension ?

It could be the design is too dense on THAT color....loosening or tightening the tension is not going to help. try stitching the design on layers like it encounters in the potholder...just dont' change the thread... if when it gets to the third color it does it again...you know it is the design...
